320×240 vs. 640×512: What Actually Matters at Different Observation Distances?

320×240 vs. 640×512: What Actually Matters at Different Observation Distances?

Having spent nearly 8 years in the thermal imaging industry, one question keeps coming up: Is a 640-resolution thermal sensor really worth the extra cost over a 320?

The usual assumption is simple: more pixels mean better image quality and longer detection range.

But that's only part of the story.

I've seen people spend more on resolution they never fully use. I've also seen projects run into problems because the sensor looked good on paper but couldn't deliver the detail required at the actual working distance.

The mistake is treating sensor resolution as a complete measure of thermal camera performance.

More Pixels Don't Automatically Mean Longer Range

Let's start with the numbers:

  • 320 × 240: 76,800 pixels
  • 640 × 512: 327,680 pixels

A 640×512 sensor has approximately 4.27 times as many pixels.

That's a substantial difference, but it doesn't mean four times the detection distance.

Here's the important distinction.

If two sensors have the same pixel pitch and use the same focal-length lens, an object at a given distance will occupy approximately the same number of sensor pixels in both images.

The 640 sensor captures a wider scene because its detector array is physically larger.

However, if both cameras are configured for the same field of view, the 640 sensor provides approximately twice the horizontal sampling resolution. That means more detail on the same object, assuming the optics and image quality support it.

These are two very different comparisons, and they're often mixed up in product marketing.

A Simple Example: Same Lens, Same Distance

Take two thermal cameras:

  • Camera A: 320×240, 12µm pixel pitch
  • Camera B: 640×512, 12µm pixel pitch
  • Both use a 19mm lens
  • Observation distance: 100 meters
  • Target width: 1 meter

Using basic imaging geometry, the target occupies approximately 16 pixels horizontally on both sensors.

The 640 camera doesn't magically produce a larger image of that target.

Instead, it captures roughly twice the horizontal field of view.

Now change the comparison: keep the same field of view rather than the same lens.

In that case, the 640 sensor can place roughly twice as many horizontal pixels on the target.

That's where the higher resolution starts delivering additional detail.

These are theoretical geometric estimates, not guaranteed field-performance figures.

So Which Resolution Works Better at Different Distances?

Short-range observation

For facility inspections, indoor monitoring, and close-range equipment checks, a 320×240 sensor can be more than sufficient.

At these distances, field of view and thermal sensitivity may matter more than adding pixels.

However, if you're inspecting small components or trying to resolve subtle temperature patterns across a larger scene, 640 still offers advantages.

Medium-range observation

This is where the decision becomes more application-specific.

A 320 sensor paired with a suitable lens can deliver useful results, particularly when monitoring a known target area.

A 640 sensor becomes more attractive when you need to cover a wider scene without sacrificing spatial detail, or when digital cropping is part of the workflow.

Remember: digital zoom enlarges the existing image. It doesn't create additional native sensor detail.

Long-range observation

At longer distances, lens selection becomes increasingly important.

A 320 camera with a long focal-length lens may outperform a 640 camera with a wide-angle lens when observing a specific distant object.

But there's a trade-off: the narrower field of view makes it harder to cover a large area.

This is where 640 can justify its cost. With an appropriate optical configuration, it provides more flexibility to balance observation distance, image detail, and scene coverage.

There is no universal distance at which 320 suddenly stops working and 640 takes over.

Three Questions Worth Asking Before Choosing

1. What exactly do you need to see?

Detecting a heat source, recognizing the type of equipment, and inspecting a small component are three different tasks.

The smaller the detail you need to resolve, the more demanding the optical system becomes.

2. What's your actual working distance and required field of view?

Don't just ask how far the camera can detect something.

Ask how much of the scene needs to remain visible at that distance.

A long-range camera with an extremely narrow field of view may be unsuitable for applications requiring broad coverage.

3. Are you comparing sensors or complete imaging systems?

Resolution is only one part of the equation.

Pixel pitch, lens focal length, optical quality, NETD, image processing, and environmental conditions all affect the final result.

For OEM applications, processing requirements, video bandwidth, power consumption, and integration cost also matter.

A higher-resolution sensor is useful only when the rest of the system can take advantage of it.

Final Thoughts

After years in this industry, I've become increasingly convinced of one thing:

The right thermal camera isn't necessarily the one with the highest resolution. It's the one that delivers the detail you need, at the distance you need, within the cost and integration limits of your project.

320×240 remains a practical option for many applications.

640×512 offers greater flexibility, particularly when balancing scene coverage and image detail.

Neither is automatically the better choice.

If you're selecting a thermal imaging module for an OEM project, I'd be interested to hear your typical observation distance, target size, and required field of view.

Those three details usually tell us far more than resolution alone.
